Another door assembly for a vehicle includes: a door inner base defining a door structure; a reinforcement member attached to the door inner base; and a door outer cover made of plastic and fixed to the door inner base. The door inner base is formed from one of: a one-piece aluminum casting, or a steel stamping with a plurality of steel patch inner reinforcements. A method of manufacturing a door assembly for a vehicle is also provided.
