A cold spray gun uses an aerospike nozzle having an aerospike with a portion inside a duct and another portion extending from the duct to a downstream end where the nozzle fluid flow is supersonic. A carrier gas introduced to the duct upstream of a particle feeder where particles are introduced to form a supersonic gas/particle stream. A layer of particles is deposited on the substrate by scanning it with the aerospike. To inhibit the adhesion of particles to the aerospike surface, a portion of the carrier gas is diverted to a bleed flow used to form a buffer layer of carrier gas on the aerospike surface. The deposited layer mimics the original substrate's mechanical properties by using particles of the same material. The spray gun has particular utility in repairing aerospace parts using nitrogen carrier gas instead of the more expensive helium used in prior cold spray guns.
A spray gun for accelerating a working fluid comprising a carrier gas having solid particles entrained therein to a supersonic velocity for depositing said particles on a substrate, said spray gun comprising an aerospike nozzle including a duct and an aerospike with a first portion disposed in said duct to form a working fluid flow path between an inner surface of said duct and an outer surface of said aerospike and a second portion tapering from an outlet of said duct to a downstream end, wherein:
