Abstract
A porous metal coated implant is produced by diffusion bonding metal powder particles, preferably spherical or flattened spherical metal powder particles of commercially pure titanium grade, in the form of an insert or pad to a substrate, preferably commercially pure titanium or Ti 6Al-4V ELI, a prosthesis below the beta-transus of the substrate material, under pressure and temperature in a non-reactive atmosphere, such as vacuum. The use of pressure permits bonding temperatures to be reduced to approximately 50% of the melting point of the substrate material. A clamping mechanism for applying pressure to the components is also disclosed.
Claims14
A method of producing a porous metal coated substrate by diffusion bonding metal powder to a substrate comprising the steps of:
- (A) providing a substrate having a surface to which said powder is to be bonded;
- (B) providing a preformed porous metal powder coating shape having a bonding surface for contacting said substrate surface;
- wherein said preformed porous metal powder coating shape is produced by:
- (a) disposing metal powder particles in a mold having a cavity of the shape of the desired coating;
- (b) presintering said powder particles at a time and temperature to form said porous metal powder shape;
- (c) removing said metal powder shape from the mold;
- (d) sintering said metal powder shape at high temperature to achieve the required particle bond strength and porosity;
- and
- (e) flattening the particles on only one surface of the porous metal powder coating shape by removing a portion thereof to form the bonding surface of the porous metal powder shape;
- (C) contacting the bonding surface of the porous coating shape to the substrate surface;
- and
- (D) in a non-reactive atmosphere, applying heat and pressure to cause the contact surfaces to diffusion bond to one another below the beta-transus of the substrate.
A method of producing a porous metal coating shape for use as an insert in an implant comprising:
- (i) disposing spherical metal powder particles in a mold having a cavity of the shape of the desired coating;
- (ii) presintering said powder particles at time and temperature to form a porous metal powder shape;
- (iii) removing said metal powder shape from the mold;
- (iv) sintering said metal powder shape at high temperature to achieve the required particle bond strength and porosity;
- and
- (v) flattening the particles only on the surface of the porous metal coating shape by removing a portion thereof to provide a bonding surface on the porous metal powder shape.
A porous metal coated substrate comprising a metal substrate having an outer surface and a porous powder metal coating shape consisting of a plurality of metal powder particles diffusion bonded thereto, said particles being spherical and the particles on a surface of the shape being flattened on one side by removal of portions thereof to form a bonding surface for contact to said outer surface of the metal substrate.
A porous metal coating shape for use as an insert in a medical implant comprising a plurality of presintered metal powder particles in the form of an insert and high temperature sintered for diffusion bonding to a metal substrate, said particles being spherical and the particles on a surface being flattened on one side by removal of portions thereof to form a bonding surface.
