A pelletized cotton waste formulation is disclosed for use in thermoplastic composite manufacturing. The formulation comprises airborne yarn waste and/or cotton waste dust obtained from pre-consumer textile fabrication, a natural or synthetic binder selected from starch, lignin, dextrin, or a biodegradable polymer configured to enhance pellet cohesion, and a densified pelletized structure formed by mechanical or hydraulic compression into discrete pellets. The pellets are characterized by uniform geometry, controlled moisture, and structural integrity, making them suitable for automated feeding into a polymer compounding extruder. The formulation improves material handling, feed consistency, and dispersion of cotton fibers in a thermoplastic polymer matrix such as high-density polyethylene (HDPE), polypropylene (PP), or polyethylene terephthalate (PET). When compounded with a compatibilizing bonding agent, the pellets form reinforced thermoplastic composites exhibiting enhanced tensile strength, stiffness, and sustainability.
