Processes for producing spherical metal powder particles are disclosed. A slurry containing primary metal powder (D50 about 0.01-10 μm), an organic binder, and a solvent is spray dried to form spherical agglomerates (D50 about 5-150 μm), debound, and sintered below the alloy solidus, optionally by microwave sintering, to produce sintered spherical particles. The particles may be densified and spheroidized in a DC plasma torch to densities of about 99-100% of theoretical. Alternatively, metal oxide powder is spray dried, debound, sintered, reduced to metal, and DC plasma processed to restore sphericity after reduction-induced volume change. Oxide-containing powders include oxide dispersion strengthened (ODS) powders formed by mechanical alloying nanoscale oxides prior to spray drying, oxide-modified powders, and oxide-dispersed powders formed without mechanical alloying. Additional embodiments provide porous powders for sinter-based additive manufacturing and granule-level liquid-phase densification without plasma.

A spherical metal powder comprising metal powder particles having an average particle size D50 of about 5 to about 100 microns, a density of about 70% to about 100% of theoretical density, a sphericity of at least about 0.85 as measured by automated image analysis, and a sintered polycrystalline microstructure comprising multiple grains derived from individual primary powder particles bonded by solid-state sintering necks, with residual closed porosity distributed within a particle interior.
