Abstract
A moisture resistant carpet exhibiting exceptional delamination strength and methods of making same are disclosed.
Claims20
A carpet comprising:
- a. a greige good comprising:
- i) a primary backing having a face and a back surface;
- ii) a plurality of fibers attached to the primary backing and extending from the face of the primary backing and exposed at the back surface of the primary backing;
- b. a precoat composition applied to the back surface of the primary backing material;
- and
- c. a secondary backing system adjacent to the precoat composition, wherein the secondary backing system comprises:
- i) a secondary backing layer having a first surface and an opposing second surface;
- and
- ii) a composite film comprising:
- A) at least three layers comprising polyethylene, and B) a polypropylene core layer, wherein each outer layer of the composite film is one of the at least three layers comprising polyethylene, wherein the composite film is directly laminated to the second surface of the secondary backing layer, wherein the secondary backing layer is preheated prior to the composite film being laminated to the second surface of the secondary backing layer,
- wherein the composite film is continuous and free of perforations, and wherein the composite film is water impermeable.

A method of making a carpet comprising:
- (a) providing a greige good comprising:
- i) a primary backing component having a face surface and a back surface;
- and
- ii) a plurality of fibers attached to the primary backing component and extending from the face surface of the primary backing component;
- (b) applying a precoat composition to the back surface of the primary backing component to provide a precoated greige good;
- (c) applying a first surface of a secondary backing layer to the precoated back surface of the primary backing component;
- and
- (d) directly laminating composite film comprising:
- A) at least three layers comprising polyethylene, and B) a polypropylene core layer, wherein each outer layer of the composite film is one of the at least three layers comprising polyethylene, wherein the laminated composite film is continuous and free of perforations, wherein the laminated composite film is water impermeable,
- wherein prior to step d) the secondary backing of the carpet is heated.
