Abstract
A method for forming a vehicular brake rotor involving loading a shaped metal substrate with a mixture of metal alloying components and ceramic particles in a dieheating the contents of the die while applying pressure to melt at least one of the metal components of the alloying mixture whereby to densify the contents of the die and form a ceramic particle-containing metal matrix composite coating on the metallic substrate; and cooling the resulting coated product.
Claims24
A method for forming a vehicular brake rotor product comprising a friction surface layer bonded to a surface of a solid metal or metal alloy substrate in the form of a hub-disc assembly, the method comprising:
- providing a die having a base and a removable top;
- loading the hub-disc assembly into the die;
- loading a powder mixture consisting of a powder metal and a ceramic particulate onto a surface of the hub-disc assembly in the die, wherein the hub-disc assembly melts at a first temperature, and wherein the metal or metal alloy component of the powder mixture is different from the metal or metal alloy forming the substrate, and consists of a metal or metal alloy which melts at a second temperature less than the first temperature;
- placing the top on the die to close the die, evacuating air from the die, and heating the contents of the die to a temperature that is between the first temperature and above the second temperature, to melt fuse at least one component of the powder mixture and the hub-disc assembly;
- and
- densifying the contents of the die by applying pressure onto the die for a period that includes a time when at least one component of the powder mixture is molten and before the contents have cooled to an ambient temperature, without leakage of any liquid metal from the die;
- and
- opening the die, removing the top from the die, and removing the contents of the die, whereupon
- a vehicular brake rotor product having an exposed friction surface layer having increased friction and enhanced wear resistance as compared to the surface of the substrate, and consisting of the ceramic particulate and at least one component of the mixture directly bonded to a surface of the hub-disc assembly without any intervening layer is formed.
